A server room checklist for factories that can't afford downtime

The room that runs production is usually the least engineered room on the site. Power, heat, cables and keys: the 30-minute check we run before trusting any server room.

Racks, switches and structured cabling in a factory server room

In most of the factories we visit, the server room started life as a store cupboard. One rack, a domestic split AC, a power strip. Then the ERP server moved in, then CCTV, attendance systems, IP cameras, label printers and the plant Wi-Fi. Nobody upgraded the room. It still has the same door, the same extension boards, and the same single AC unit that coughs dust every summer. Production, meanwhile, now stops when that room has a bad afternoon.

Your ERP, your CCTV and your production reporting all live in one small room. The factory treats it like furniture. It should be treated like a substation.

Power first

Most server room failures we are called for are not IT problems. They are electrical problems wearing an IT costume.

  • Dedicated circuits. The rack should not share a circuit with the office tea room. We still find racks running off daisy-chained extension boards, which is how a vacuum cleaner takes down an ERP.
  • UPS runtime, measured. Stickers on the battery claim numbers. Reality: switch the mains off, with a stopwatch and the real load running, and see what actually survives. Servers? Network? Cameras? If nothing is measured, the answer is unknown, and unknown means the outage picks the answer for you.
  • The generator changeover gap. When WAPDA drops and the generator wakes up, there is a gap. A rack that rides through it without rebooting is designed for it, not hoped for it.
  • Earth and neutral. The quiet killer. Floating or shared neutrals stress power supplies for months before they start killing them. One measurement on a survey tells you more than a year of "it just restarted sometimes."

Heat second

A rack converts almost everything it consumes into heat, and factory air is a poor place to dump it.

  • Size the cooling to the load. The room's AC was chosen when the room held one PC. Count the watts the rack now draws, add the sun load on the wall and the roof, and compare. Most rooms fail this comparison.
  • Dust is the real enemy. A domestic split AC in a factory environment chokes on fibre and dust within a season. Filters, positive room pressure where possible, and a cleaning schedule are not luxuries.
  • Airflow direction. Cold in at the front of the equipment, hot out at the rear, and nothing stacked against the exhaust. Cardboard boxes parked against the rack's hot aisle is a classic.
  • Failure alarm. If the room AC fails at 2am, who finds out, and when? A temperature and humidity monitor with an alert costs less than one hour of production downtime.

Cables and labels

The cheapest reliability money can buy is a label maker. A rack where any cable can be traced end to end in thirty seconds turns a four-hour outage into a four-minute fix. Structured cabling, a proper patch panel, both ends labelled, and cables in a tray instead of a floor coil is unglamorous work that pays for itself the first time a switch needs replacing at 3am.

Who walks in

The room holds every customer record, every CCTV feed and the financials. Then check the physical security with the same seriousness: a door that locks, a key list that is actually maintained, a smoke detector (most rooms have none), and no mop sinks, paint tins or spare cartons sharing the space. A small camera watching the rack costs almost nothing and settles a lot of arguments.

The 30-minute audit you can do today

  • Put the back of your hand on the rack door. Warm means the airflow is already wrong.
  • Switch off mains briefly with a stopwatch: note what survives and for how long.
  • Look at the AC filters. Be honest.
  • Pick any cable. Try to trace both ends. Time yourself.
  • Count who holds keys to the room. Compare with the staff list.
  • Ask who gets a phone call when the room crosses 28°C. If the answer is "nobody," that is the finding.

What a proper build looks like

For a small factory, a correct room is not exotic: a rack with space to grow, structured cabling to labelled panels, dedicated cooling sized to the measured load, power on protected and earthed circuits, and a small monitoring box that messages a manager when temperature or power misbehaves. Survey first, fixed quote, weeks of work: that is how we built the server room for a factory client. Compare it against one unplanned line stoppage and the maths tends to make the decision by itself.
